Incident management for manufacturing: the cost every minute the line is down

On a manufacturing floor, there are four words that no one wants to hear and that change everything: the line is down. That’s what incident management is supposed to catch before it costs you. Output stops, and the clock starts ticking.

For manufacturing, MTTR, the average time it takes to fix something once it breaks, is the most crucial statistic in the vertical. According to Siemens’ 2024 True Cost of Downtime report, unplanned downtime ranges from $36,000 per hour in fast-moving consumer goods to $2.3 million per hour in automotive manufacturing. Add it up, and the world’s 500 biggest industrial companies lose $1.4 trillion a year to it combined, 11% of their revenue. Every extra minute added to that clock is a number leadership will eventually ask you to explain.

It’s no surprise, then, that in our 2026 State of Service Management survey, 79% of manufacturing IT teams said resolution time, not tickets closed or satisfaction scores, is what they’re actually measured on.

Speed saves money. That’s the whole case for an IT service management solution for manufacturing, before anything else is added on.

How incident and asset management play out on the shop floor

Here’s how it usually goes. After the line goes down, an operator flags a supervisor. The supervisor then calls or emails IT. If it actually becomes a ticket, it lands in the same queue as everything else, sitting behind a password reset that could have waited until tomorrow.

Nobody decided this on purpose. It’s just what happens when a system treats every request the same way, whether it’s a forgotten login or a stopped line. It doesn’t help that 77% of manufacturing IT teams already spend more than a fifth of their time on repetitive, low-value work before a critical incident ever shows up.

Two things need to happen the moment a line stops. 

  1. The incident needs to be flagged as urgent and routed to the right person immediately, not queued behind whatever came in first. That’s incident management doing its job: capturing the report, prioritizing it correctly, and getting it in front of someone who can act, all in the same moment it’s reported.
  2. Whoever picks it up needs to know instantly what they’re looking at. What’s this barcode printer or line PC connected to? What else fails with it? That’s asset management: a live map of your equipment and how it all connects, so nobody has to guess in the middle of an outage.

Most plants have neither in place the way they need to. Air-gapped line PCs, older equipment, machines that only show up on a list during a finance audit: if it’s not mapped, nobody knows it’s there until it breaks. And if incidents aren’t prioritized the moment they’re reported, a line-down call waits in line behind a password reset.

What you can see, and what you can control

A good number of line-down incidents trace back to a change that wasn’t planned or properly tested: a firmware update, a swapped part, or a seemingly harmless configuration tweak. Change management exists for exactly this. Plan it, test it, log it, and the failures that used to show up as emergencies stop happening in the first place.

That’s the quieter side of resolution time. The fastest fix is the one you never needed.
